Source Reduction: Doing More With Less Stretch Film

Cutting the plastic you use per pallet is one of the few sustainability moves that also lowers cost, if you do it without weakening the load.

Source reduction, using less material to do the same job, is the rare packaging win that cuts cost and plastic at once. On a pallet line it comes down to three levers: powered pre-stretch, the right film, and correct wrap settings. Get them right and you secure loads with far less film than hand-wrapping, without giving up an ounce of containment.

"Use less plastic" and "keep loads tight" sound like opposing goals. On most Houston docks we visit, they aren't, because the plastic that's being wasted isn't holding the load in the first place. It's slack, over-lapped, and applied at low tension by hand. Source reduction is about replacing that wasted film with containment force, which is what actually keeps a pallet together in a trailer.

Lever 1: Powered pre-stretch

This is the big one. A stretch wrap machine with powered pre-stretch pulls film through two geared rollers and stretches it, commonly up to about 250%, before it reaches the load. A single wrap of pre-stretched film covers far more pallet surface, so you use dramatically less film per pallet than hand-wrapping, where the film barely stretches at all. Same containment, a fraction of the plastic.

Lever 2: The right film, not just more film

Heavier gauge isn't the same as stronger containment. Modern high-performance films hold more with less thickness, so matching film to your loads, rather than defaulting to the thickest roll on the shelf, often reduces material while improving hold. The goal is the lowest film weight per secure pallet, not the thickest wrap.

Lever 3: Wrap settings that fit the load

More revolutions and more overlap feel safer but frequently just add plastic. Dialing in the number of top and bottom wraps, the carriage speed, and the containment force to the actual load stops the over-wrapping that quietly inflates film spend.

The cleanest measure of a wrapping operation isn't wraps per pallet, it's film cost per secure pallet. Source reduction pushes that number down while damage rates hold or improve.

Why it pays twice

Source reduction lands on two lines of the P&L at once: lower material spend and lower waste-handling and disposal. For operations reporting on packaging sustainability, using measurably less plastic per shipment is a clean, defensible story, and it happens to be cheaper. That's rare.
